I'm still learning how to make mods, so I started by exporting the diablo body to .3ds, editing, converting and importing again, but I get an overflow error. Do I have too many polys? I only added 4 points, can that make so much of a difference?

I haven't played around much with .3ds import/export, mainly since I don't have 3D Studio, ;) but i've seen people import 20k, 30k, even 40k poly cars into CarCad, so polys probably aren't the problem.
You might try ZModeler, it has a .3ds import plugin.

The problem is the .3ds format has to be very strict for carcad to import them.
as justin suggested, use zmodeller. Not only will it import them, it does a much better job. It doesn't turn them inside out and It keeps the UV mapping for the texture references (in carcad press '4' to see the uv mapping). It also has better tolerance to the .3ds standard. Point: remove the dummy object before exporting as it makes an error.

BTW, I've been using 3d canvas, not 3d Studio Max &(
